How can a doornail be dead if it wasn't alive to begin with? That's like saying "dead as a chair" or "awake as Zach." It just doesn't make sense.

Actually, yes it does. The phrase "as dead as a doornail" originated in the colonial times in America. The settlers made their houses from wood and very large nails. Nails back then were very expensive. So, any time a family chose to move (in order to travel west, for example), they would burn down their house to retrieve the nails. The nails, which didn't burn or melt in the fire, were used to help build the next house for said family. The only nails that couldn't be re-used were the doornails (the nails that attached the door to the house). The doornails had to be bent in order to allow the door to open and close; the nails acted as a hinge. I'm not sure if you're aware of this, but re-straightening a nail is a frustrating, and often unrewarding, task. So, the doornails were useless or "dead."
